Fault Detection and Diagnosis in the PLC-controlled Manufacturing Systems

Operational faults associated with control processes are difficult to detect and diagnose to maintenance personals. In PLC controlled flexible manufacturing systems, since, there is no inherent automatic fault finding module in controller itself, additional diagnostic model needs to be developed to find out possible errors. Fault finding and diagnostic models developed differ depending on measured data from the inspection machines and sensor data from devices. In this work, a fault detection and diagnostic model is described based on internal PLC program signal data which is acquired through OPC Server. The observed or real-time PLC signal data is compared with normal operational PLC signal data to find out possible faults or deviations using statistical and intelligent techniques. The data acquisition procedure and the techniques used have been explained in detail. For the applicability of used models, experiment works and its results are also presented in this paper.
